Looking for Greater Access to Better Data

A few years ago, Badger Meter had a similar setup to many other leading manufacturers – great teams and modern production environments – but were now looking for an additional edge, and they had their eyes firmly set on data. They already had a suite of production dashboards that they had built internally, but they weren’t as streamlined or easy to use as they needed them to be. Seeing that having greater access to better data was key, they looked for a solution.

The Switch

In 2022, Badger Meter embarked on a trial with WATS, collaborating to post-process and import existing data into the WATS platform, while evaluating the potential benefits. Seeing immediate benefits from this initial work, by early 2023, they fully committed to WATS, marking a significant shift in their approach to a data-driven approach. 

With nearly 100 testers now submitting data to WATS, including from some of their component manufacturers that operate abroad, test data has become significantly less fragmented and siloed. Transformation and Growth

Joe and Kenny have seen firsthand the transformative impact of WATS on production at Badger Meter. In essence, WATS has simplified data access, analysis, and sharing. Now, production supervisors and planners have started using the dashboards in WATS to drive their decision-making. There’s been a cultural shift – one where the core five-person team of test engineers is now helping other teams make gains in their own areas of production.

The test engineers themselves get the most day-to-day benefit, logging into WATS every day to pull out the data they need. That includes analyzing data from their component manufacturers, who now have a way to feed test data back to Badger Meter – with no input needed from them. The Next Steps

From a test perspective, Badger Meter wants to continue exploring features that they haven’t touched yet. A part they’re particularly interested in is the asset monitoring functions so they can improve maintenance performance on testers, as well as roll out WATS to more testers across their sites. Perhaps the best badge of honor from our work with Badger Meter is during the interview for this case study when asked for final thoughts, Joe said: “If Kenny needed to cut into planned production to give us greater insights out of WATS to improve our operation, he’d get it”. Now, if that’s not an endorsement, we don’t know what is.

Having worked with Trackman for over a decade, we’ve been able to see their commitment to quality in the work we’ve done alongside their testing team and it’s something we wanted to shine a light on.

A new approach to Test Data Management

Ten years ago the production landscape at Trackman was very different from what it looks like today. The R&D was a small group and the presence of engineering in production was also smaller. Since then, they’ve scaled to nearly seven hundred people and several offices.

Like many growing manufacturers, this setup is common, but it was at a point that Trackman decided to rethink its approach to production, aiming for improvements in data management processes for everyone. That decision, taken earlier than many other businesses we’ve seen in that position, and the adoption of WATS as part of it, was the seed from which Trackman's new approach to test data management grew.

This pivot helped Trackman accelerate its drive toward being an even more data-driven company. Data-Driven decision-making

When we first started working with Trackman, they were a team of 54 in Denmark and now they have a global footprint supporting not only the PGA tour but also Olympic athletes.

That’s some pretty significant scaling, and with that comes added complexity, particularly in production. The Transition With WATS

Prior to the integration of WATS, Zivid faced challenges with an internal tool for test management that lacked consistency and the ability to track true first-pass yields.

The blending of data from internal development testing and production testing made it virtually impossible to scale testing. This was a real pain point for Zivid, compounded by the resource-intensive nature of maintaining and updating an internally developed tool. As we always say: DIY is not the way.

We stepped in to streamline Zivid's testing landscape. By adopting a number of WATS modules, Zivid focused on improving first-pass yield and addressing issues lowering the roll throughput yield. Live dashboards created transparency and helped cultivate a culture of awareness, allowing both the production team and operations to monitor and discuss yields daily.[/vc_column_text][vc_column_text]

With test sequences developed and deployed through WATS, the contract manufacturer needed minimal intervention to proceed, exemplifying an efficient and flawless workflow. The implementation of KPI targets with alarms and the addition of production equipment requiring maintenance or calibration to WATS also helped to enhance asset management.

Starting Small, Dreaming Big

When AceZone first started out, Morten Hessilt Kjær, their expert audio engineer leading AceZone's audio testing (among other roles) faced a key challenge: managing complex audio test data for their high-end headsets. When you’re manufacturing a product that is going to be used in competition – Esports competitions with millions of dollars on the line by the way – these headsets really have to deliver.

Players can struggle to hear important in-game sound cues, and even their own teammates, due to arena noise when playing on stage. Headsets with insufficient isolation allow arena noise into the headset and can lead to players not receiving critical comms from teammates or in-game audio as they can hear the live commentary in the arena whilst playing on stage. Also, players are rightly frustrated when their headset microphones pick up crowd noise and commentators' voices, and muddle this with team comms.[/vc_column_text][vc_column_text]

WATS From The Word Go

For AceZone, the decision to integrate WATS was a no-brainer. Morten had experience at a previous company of the pitfalls of DIY data management – essentially a labor-intensive, never-ending task, that adds real strain to lean teams. Because of that, WATS was put in place from day one – it was non-negotiable.

Our comprehensive data management system turned overwhelming data streams into navigable and actionable insights. This was crucial for AceZone, dealing with complex headset testing that produced a tonne of data, including over 40 individual graphs per unit. The clarity and control we’re able to provide have been indispensable for the team, ensuring that they didn't drown in data, but instead used it to steer their production towards even greater heights.[/vc_column_text][divider line_type="No Line" custom_height="30"][vc_column_text]

Startup-Friendly Approach

We definitely work with some big names, ABB, Siemens, and Sennheiser, to drop a few. But our business is about helping any company that wants to get a better handle on testing – no matter their size. Because of that, we have a startup program that offers a big discount for small companies that are just starting out. Pricing shouldn’t be prohibitive when it comes to high-quality manufacturing.

In the case of AceZone, this program played a pivotal role in their early growth, allowing them to allocate a small portion of resources to get WATS onboard, while still benefiting from the system in full while they grew.

That growth, particularly in terms of production, extends beyond Denmark. While the competition-grade headsets are custom-made in Copenhagen, AceZone’s consumer range is manufactured in China. They’re still subject to a heap of very stringent quality control measures, but Morten has visions of implementing WATS there too, so that all test data management can be centralized and controlled through a single platform.

Implementing WATS

WATS was implemented within Envisics about a year ago, and it was a strategic move to enhance productivity and accuracy in data handling. We wanted to enable the team at Envisics to have all their data in one place. One of the key metrics that all manufacturers are keen to see is yield, and that was no different with Envisics.

The first thing we had to do was integrate with their supplier’s end-line test solution because once there was a way to handle data coming out there, it would unlock easy access for everyone who needed it. We built a converter that makes checking the yield from each station a task that is no longer dreaded but actually handled with just a few clicks. This whole process was made a lot easier because we were working with a trusted partner of ours in the UK.[/vc_column_text][vc_column_text]

In the IoT world, many of the companies developing technology focus on the ownership of data on proprietary clouds. But if you look at smart cities and connected monitoring, a lot of the data that comes out is not proprietary – customers own it.

Vicotee is a startup pioneer in building cloud-agnostic sensor solutions. With general purpose design frameworks, they can quickly create off-the-shelf IoT solutions at a moment’s notice.

For example, when the pandemic hit, Vicotee redesigned a thermal sensor to detect fever within 48 hours, as Satvir Singh Parmar, CEO of Vicotee explains.

“Our product portfolio includes a wide range of turn-key standardized IoT sensors – from air quality to sewer monitoring systems to effectively detect sand and abnormalities in sewers.

“They all use the powerful and versatile Aurora HW platform – like a processing board and a narrowband radio transmitter – alongside sensing technology - and the widely used Vicotee Cloud to collect, crunch and present data and from there improve the way things are run.

Building New Solutions With Ease

Because Vicotee deploys cloud-agnostic technology, municipalities can use their service without going through large cloud IoT smart city companies. Their generic sensor platform is also modular in nature – meaning users can match any radio type with any sensor to build a new solution; and easily use it in their cloud.

Time to the market is super fast. Thanks to its core design, products can quickly adapt and implement new technology or modifications as needed.

Remote Access In Pandemic Times

When Vicotee puts new products through the testing and development phase, Parmar and his team use WATS to get immediate test results. “During the pandemic, we had no access to the production site”, he explains. “But thankfully, since WATS enables remote control, we were able to get a complete overview to follow production and investigate potential problems – all without waiting for reports from the contract manufacturer. The alternative, relying only on data from the CM, could have been catastrophic for us. Sending products with potential errors out to the customers is the worst kind of failure.”

While Vicotee works closely with its manufacturers, other companies are not so ‘plugged in’ – especially when they’re based overseas. However, WATS makes sure that data is always available – no matter the location.

Discovering Their True Yield

During New Product Introduction (NPI), you need to set test criteria for the pass and fail. Often, you find these criteria don’t catch the errors you want. But with the reports and data, you can identify these areas from recorded measurements. And by accessing test version history, you can ensure that even despite changes in the NPI process, you know which products have gone through each test sequence.

During Vicotee’s NPI process, they found out that their yield was too low in a contract report, and the contract manufacturer argued the case to suspend production until the issue was resolved. The yield metric though, was based on the test operator's pure impression, which ultimately turned out to be false. Using WATS, they could see the actual relevant yield – and maintain production based on accurate test figures.

WATS has alarms and notifications that instantly triggers the moment that failures happen. This allowed Vicotee to take easy, fast action. With a large-screen dashboard showing production KPIs, the test engineer saw the problem and had a fix ready to implement – before contacting the manufacturer. And this dashboard functions as a daily pulse of the business fundamentals for the company.

Why Accurate Data Is Important

The consequences of not having accurate data can be dire. If Vicotee didn’t have it, production would have stopped until manual analysis was possible. This would, in turn, cause delayed shipments, disappointed customers, and possibly lost business. Furthermore, reports from the manufacturer would take much longer. With WATS however, resolution times are reduced dramatically – making sure production can resume at an optimal pace.

Identifying the necessary steps to limit false failure – and avoid real failures – altogether are key to putting improvements in place. With data presented in many different ways, it’s easy to find what you’re looking for. For example, when tuning tests to see results, you need to adjust limits and immediately evaluate the consequences. WATS allows for easy configuration and delivers immediate results – allowing implementation later in the test sequence.

Optimizing test sequences is very time consuming and time is money. But owing to WATS' very visual data, you can easily find ways to improve things. It also features a product manager module, ensuring that each part of a product is tested and approved before assembly. This ensures that no faulty products are manufactured because of faulty parts.

WATS Works Well

These are just a few of many reasons why WATS works tremendously well in Vicotee’s innovative production and testing processes. Startups are often focused on product development and are not properly aware of the many operational issues – until they inevitably face them.

As a consequence, many companies end up spending a lot of energy on crisis management because they are not prepared – meaning they spend a lot less time on strategic activities such as product development and securing proper investments. Without WATS, Vicotee would, in their own words, have broken its back on several occasions. Failure to deliver is simply not an option for a young company in a fast-moving industry.

“If our operations staff had to analyse Excel reports from the factory every time they there was an issue, we would have been forced to either hire additional staff for this or down-prioritize other strategically important long-term activities.”

But now, with a system like WATS in place, Vicotee can focus on massive growth instead of small operational issues that they now can easily fix.
